1. The Spark of an Idea

Every toy starts with a spark. It’s a bright idea in a designer’s mind. For a new action figure, designers gather around a table. They talk about the character. What story will they tell? What should the toy look like? They brainstorm outfits and accessories. Think about Jessie, the yodeling cowgirl. What colors should her hat be? How should her boots look?

3. Picking the Right Plastic

There are a few main types of plastic used for toys:

  • ABS (Acrylonitrile-Butadiene-Styrene): This plastic is super strong and resists breaking. It’s great for sturdy action figures that can handle lots of play. It can be colored easily.
  • PVC (Polyvinyl Chloride): This plastic can be flexible. It’s often used for softer parts of a toy. For toys, it must be made without certain chemicals called phthalates.
  • PP (Polypropylene): This plastic is lightweight. It’s good for small moving parts like hinges. It’s often a bit see-through.

The type of plastic chosen affects how heavy the toy feels. It also changes how bright the paint looks and how safe it is for younger kids to handle.

4. The Injection Molding Magic

This is where the toy really starts to take shape! The process is called injection molding. Imagine squeezing toothpaste into a tiny, shaped tube. That's kind of what happens here. Melted plastic is forced into a metal mold.

The mold is like a special metal cookie cutter. It has two halves, called cavities. Each cavity is the exact opposite shape of the toy part it will make. These molds are made from strong steel and can cost a lot of money - sometimes up to $100,000!

Inside the injection molding machine, plastic pellets are heated up to about 220°C (428°F). That’s hotter than boiling water! A powerful screw then pushes the melted plastic into the mold at very high pressure. This pressure can be as much as 15,000 pounds per square inch! Once the plastic cools down for just a few seconds, the mold opens, and a solid toy part pops out. A single machine can make hundreds of tiny toy parts every minute.

5. Adding Color and Detail

Now the toy parts are ready for their finishing touches. They travel on a conveyor belt. Robotic arms spray them with water-based paint. This paint is bright and safe. After painting, the parts are gently heated to make the paint stick firmly.

Some details, like Woody’s sheriff badge or Jessie’s boots, are too small or complex for spray paint. For these, thin vinyl stickers are used. Machines carefully press these stickers onto the painted plastic. This adds those sharp, fine details that make the characters recognizable.

6. The Assembly Line

Most action figures are made up of many pieces. There’s the head, the body, arms, legs, and all the accessories. On the assembly line, these parts are put together. A part of the toy is placed in a tube that’s the size of a child’s throat. If the part can fall through the tube, the toy fails because it could be a choking hazard.

Toys are also checked for harmful chemicals. They are tested for things like lead and phthalates. These are chemicals that can be bad for kids’ health. In the United States, there are strict rules about how much of these chemicals can be in a toy.

Finally, toys go through mechanical testing. They are dropped from about a meter high - that’s about shoulder height! They are also twisted and pulled to make sure the joints are strong and won’t break apart easily. If a toy passes all these tests, it’s finally ready to be boxed up and shipped out!
